SRTP Electrofusion Welding Defects: What Can Cause a Mining Pipe Joint to Fail?

Introduction

A newly completed pipe joint can look fine and still fail later.

There may be no obvious crack or visible gap. The pipeline passes the first visual inspection, and the problem only appears after the system starts operating.

For SRTP electrofusion welding or other joining systems used with reinforced thermoplastic pipe, the details of the joining process matter.

Temperature, preparation, alignment, equipment condition and cooling time can all affect the final joint. A mistake made during one connection can become a leak after the pipeline is put under pressure.

Poor Preparation Is a Common Starting Point

Mining sites are not clean workshops.

Mud, dust and moisture can get onto pipe surfaces during installation. Workers may also be working under time pressure because the pipeline needs to be put into service.

That is exactly when preparation can be rushed.

The pipe surface should be prepared according to the actual joining procedure before the connection is made.

If the required surface preparation is skipped or done poorly, the joint may not develop the expected connection quality.

A joint does not become reliable simply because the welding equipment completes its programmed cycle.

Alignment Problems

The two pipe sections need to remain properly aligned during joining.

If one section is forced into position, the joint may be under mechanical stress before the pipeline even starts operating.

This becomes harder with large-diameter pipe.

It can also be difficult underground, where there may not be enough room to move the pipe freely.

The connection equipment may indicate that the welding cycle is complete, but that does not remove the need to control pipe alignment.

Temperature Has to Be Controlled

Electrofusion depends on controlled heating.

Too little heat can result in an incomplete connection.

Too much heat can also create problems.

The actual welding temperature and heating procedure should follow the requirements of the supplied connection system. Operators should not change the settings simply because the weather, pipe surface or site conditions are different.

The equipment should also be suitable for the pipe and fitting being joined.

This is one reason it is better to establish the welding procedure before the installation crew starts large-scale work.

Moving the Joint Too Early

The joint needs time to cool and stabilize according to the joining procedure.

Moving the pipe immediately after welding can disturb the connection while it is still developing.

On a mine site, this can happen when workers are trying to keep the installation moving.

A few minutes saved at one joint are not worth having to expose the same joint later for repair.

The required cooling time should come from the actual connection system and installation procedure rather than a general rule applied to every pipe.

Equipment Condition Matters

Electrofusion equipment is not maintenance-free.

The control unit, cables, electrical supply and heating components need to operate correctly.

A welding machine that produces unstable power or has damaged components can affect the joining process.

Before starting a large installation, the equipment should be checked.

For an overseas mining project, it is also worth confirming that the installation team has the correct equipment before the pipe is shipped. Discovering that a required machine is missing after the material reaches a remote mine can delay the whole installation.

How Can a Bad Joint Be Recognized?

Some problems are visible.

Others are not.

An obvious misalignment, damaged fitting or abnormal joint surface should be investigated before the pipeline is put into service.

A pressure test can provide additional information, but a test result should be interpreted together with the installation records.

If one joint fails while the surrounding pipe sections remain intact, inspect that joint and its installation history.

If several joints fail in a similar way, look for a common cause.

Was the same equipment used?

Was the same crew responsible?

Were the same preparation steps followed?

Did the failures happen under similar site conditions?

These questions can be more useful than simply replacing every leaking joint.

Why Do Joints Fail After Passing the First Test?

A pipeline can pass an initial test and still develop problems later.

Operating conditions may change.

Pressure may fluctuate.

Ground settlement may affect the buried line.

The joint may also have been damaged during backfilling or subsequent site work.

This is why a failed joint should be investigated rather than immediately classified as a welding defect.

The failure may have started during installation, but it may also be related to what happened afterward.

Open-Pit and Underground Welding Conditions

The joining procedure may be the same, but the working environment is not.

An open-pit site generally provides more space around the pipe and easier access for equipment.

Underground work can be much tighter.

The welding machine, pipe sections and workers all have to fit into the available space. Ventilation, moisture and mine traffic may also affect the work area.

These practical conditions should be considered when planning the installation.

A joining method that is easy to carry out on the surface may require more preparation underground.

Product Characteristics

SRTP combines PE layers with high-strength steel wire reinforcement.

The reinforcement provides structural support within the composite pipe, while the PE layers form the water-contact surface and protect the reinforcement.

For mine dewatering systems, the quality of the connection is part of the overall pipeline performance.

The actual joining method, equipment and procedure should follow the connection system supplied with the pipe.

FAQ

Why can an SRTP joint leak even when the pipe itself is undamaged?

The problem may come from preparation, alignment, joining conditions, equipment or later external loading. The joint needs to be investigated separately from the pipe body.

Can electrofusion settings be changed according to site conditions?

Only according to the requirements of the actual joining system and manufacturer's procedure. Operators should not make arbitrary changes to welding parameters.

How long should a welded joint cool?

The required cooling time depends on the actual connection system, pipe and fitting. The manufacturer's joining procedure should be followed.

What should be done if several joints fail?

Do not simply replace them one by one. Compare the failed joints and look for a common installation, equipment or operating condition.

A Failed Joint Is Usually a Clue

When one joint leaks, replacing it may get the pipeline running again.

When several joints fail, the pattern becomes more important than any single leak.

Check the preparation, alignment, equipment, joining procedure and conditions around the pipeline. That is how an installation problem can be separated from a problem with the pipe or the operating system.

For a mining pipeline, the joint deserves the same attention as the pipe itself.
